 25 - More parts. 26 - ...and then we do a little spin... and then a twist and make the head nod... and then you just fly away. A piece of cake. 27 - Why is this man smiling? He can lift it! The total frame is about 70 lbs.
     
 22 - Everyone pitches in to help. 23 - How to keep it straight when it's not straight to begin with? 24 - We begin to see just how big this guy is.

 

 

 

 18 - Working on a head. 19 - How many pounds force per arm? 20 - Yep, that sure looks like a head... 21 - Just use your imagination...

 14 - Every cut edge was melted to prevent seams from pulling apart.  15 - Most seams were left very large -- 1.5 in -- to allow for extra stiching.  16 - He sure looks like he knows what he's doing.  17 - Is he thinking again? Just do it!
 
  11 - Victory!  12 - We figured 30 yards of fabric at first, but as our plans grew we ordered another 20 yards.   13 - Lots of notes, lots of thinking, lots of sketches, oh well let's just cut it!
9 - We added a piece of plastic pipe inside the aluminum tube to prevent the tube from collapsing. Now we have to get it out! 10 - Arms aren't enough, how about some feet? This takes more muscle than bending the pipe.

5 - Setting up the pipe bender.

6 - The pipe bender is amazing! It works with only the strength of one guy and can duplicate curves.

7 - Checking to the plan and trying to figure three dimensions at one time.

8 - Here's our first wing spar. Only 3 more identical ones to go....
1 - Time to scale up. 2 - Great power tools. 3 - Every piece is important, even if you don't know what it's for. 4 - Drill presses aren't so scary after a two dozen 1.5-in holes.
